I had a friend who tried zip up pjs, but had her son wear them backwards. She threaded a safety pin through the top of the zipper so that he couldn't zip them down.
Once he got too big for them, she just cut off the feet and arms. They weren't pretty, but they (and his pullup) stayed on.
